The unexpected person is Zexion, but that was just a 'dream' that Xion had. That wasn't Zexion coming back.

I would save Demyx, because if he had the choice he wouldn't be in the Organization. I would consider Xion, but she died for the better, because if she didn't, Roxas probably would have been killed. Not much of a point to saving Roxas, because he died happily.

It will usually work no matter what order unless there is a joker. Joker must be on top of the lines you want jokered, and if you're not jokering all the codes, you'll have to put the ones you want jokered inside the area that is being jokered (Wow, I can really over complicate things).

Instructions: Replace the ???? with whoever you want to fight. Then, while going into the Sephy battle (or another room) hold L1. Do not regain health in any way until you get to the battle. To exit the battle, cure in some way.
Just for fun: Use full party and make both allies bosses. Yay! They will be defeatable though.

Would it work if you went to the room where a boss battle you used a room mod at the same time? So the flag wouldn't change but it would relocate the battle? Cuz that's how they did the Sephy battle relocation in KHI right?
